Immediately after forming, the cavities are filled with product (e.g., tablets, capsules), and a lidding material (aluminum foil or a composite) is sealed onto the top. Dimensional accuracy of each cavity must be maintained within microns to ensure proper dose containment and compatibility with automated packaging lines. The sealing process requires precise control of temperature, pressure, and dwell time to create a hermetic, child-resistant, and tamper-evident seal as mandated by global regulations. Modern blister machines incorporate advanced features like 100% in-line leak testing using vacuum decay or pressure decay methods, vision systems to verify tablet presence and integrity, and laser scoring for perforated tear-opening features.
