A double layer plastic sheet extruder, or 2-layer co-extruder, combines two distinct polymer layers into a single sheet, unlocking enhanced functionality that a single material cannot provide. This is achieved by using two separate extruders feeding a common co-extrusion feedblock or multi-manifold die. The layers are merged while still molten, forming a inseparable laminated structure. Common configurations include a virgin/regrind combination (where a top layer of virgin material provides aesthetics and performance over a core of recycled content) or a functional pairing like a HIPS structural layer with a glossy, scratch-resistant PS cap layer. The technology requires precise control of the individual melt streams' viscosity and temperature to ensure stable, uniform layer distribution (layer thickness ratio control) and strong interfacial adhesion between the layers. This process is ideal for creating sheets with a premium printable surface, incorporating a regrind core for sustainability without compromising surface quality, or combining a moisture barrier layer with a structural layer. It represents a significant step towards advanced packaging solutions while remaining more cost-effective than 3 or 5-layer systems.
