For R&D and high-precision production, thermoforming machines can be equipped with molds that have embedded fiber Bragg grating (FBG) sensor arrays. Dozens of microscopic sensors are etched into fibers laid within channels in the mold surface. As the plastic forms, these sensors measure strain and temperature at multiple points on the mold surface with micron-level resolution. This real-time data creates a detailed map of how the material flows, stretches, and cools. Engineers use this to validate and refine simulation models. In production, the data can be used for ultra-precise closed-loop control: if the strain in a certain area is too high, the machine can instantly reduce pressure or adjust plug speed to prevent tearing. This brings laboratory-level process insight directly onto the factory floor.
